I noticed myself doing this in speech! I feel like "cost" is a neutral statement of how much something, well, cost. "Costed" is heavier. It's the price you paid and perhaps that price was a bit of a burden. "It costed me $200 and a pound of sweat."

Now that you bring this up, I think I may have used this where the "cost" is more than one thing.
